5 Design Mistakes That Increase Your CNC Cutting Costs
After processing thousands of CNC orders, we've noticed patterns in how design choices affect pricing. Most customers don't realize that small changes to their designs can save 20-40% on cutting costs.
Here are the five most common mistakes — and the simple fixes that bring costs down.
Mistake #1: Ignoring Material Sheet Sizes
Standard sheet materials come in 4' × 8' (1220mm × 2440mm) dimensions. When your parts are designed without considering this constraint, you end up with excessive waste.
The Problem: A part designed at 25" × 49" seems reasonable, but only 3 of these fit on a 4×8 sheet — wasting over 40% of the material.
The Fix: Design parts at 24" × 48" (or slightly under) and you can fit 4 per sheet, cutting your material cost by 25%.
Rule of Thumb: Keep part dimensions at or under 24" × 48" when possible. If your design allows it, even 12" × 24" modules let you fit 8 per sheet.
Mistake #2: Unnecessarily Thick Material
Choosing 3/4" material when 1/2" would work doubles your material cost and adds cutting time.
The Problem: Many designers default to 3/4" because "it seems strong enough" without actually calculating the structural requirements.
The Fix:
- For wall-mounted signs and decorative panels: 1/4" is usually sufficient
- For cabinet backs and drawer bottoms: 1/4" plywood works perfectly
- For shelving under 24" span: 1/2" MDF handles typical loads
- Reserve 3/4" for structural components, tabletops, and long unsupported spans
Switching from 3/4" to 1/2" typically saves 30-40% on material costs.
Mistake #3: Sharp Inside Corners
CNC router bits are round, which means they physically cannot cut a perfectly sharp 90° inside corner. When your design requires sharp internal corners, extra operations are needed.
The Problem: Designs with sharp inside corners require either:
- A smaller router bit (slower cutting = higher cost)
- Corner relief cuts (extra toolpath operations)
- Manual finishing with a chisel (labor cost)
The Fix: Add a small radius to all inside corners. A 1/8" (3.2mm) radius is the most cost-effective:
- Matches standard 1/4" router bit diameter
- Cuts in a single pass
- Adds no extra time or cost
- Barely visible on most applications
Alternatively, add "dog bone" or "T-bone" corner reliefs if you need parts to fit together at right angles.
Mistake #4: Too Many Unique Parts
Setup time is a real cost in CNC cutting. Each unique part requires its own toolpath generation, and orders with many different parts take longer to review and verify.
The Problem: A project with 50 unique parts costs significantly more than a project with 10 unique parts at 5 copies each — even if the total number of cuts is similar.
The Fix:
- Standardize dimensions where possible
- Use the same joinery system across all components
- Design modular systems where the same part serves multiple functions
- Group orders of identical parts to qualify for volume pricing
Our volume pricing kicks in at 10+ identical pieces, with discounts up to 15% at 100+ pieces.
Mistake #5: Not Providing CNC-Ready Files
When we receive a hand sketch, PDF, or raster image, our team has to manually trace and recreate the design as vector geometry. This adds review time and potential for errors.
The Problem:
- Hand sketches require interpretation and CAD recreation (adds 1-2 days)
- Raster images (JPG, PNG) can't be converted to toolpaths
- PDFs with embedded images instead of vectors need manual tracing
- Incomplete dimensions require back-and-forth communication
The Fix: Send clean vector files in DXF format:
- Draw parts at 1:1 scale
- Use closed polylines (not individual lines)
- Place all parts on a single layer
- Include dimensions on a separate layer
- Remove any construction lines or annotations from the geometry layer
Clean DXF files go straight to toolpath generation — no delays, no extra cost.
The Bottom Line
These five fixes can reduce your CNC cutting costs by 20-40% without changing the look or function of your project:
| Fix | Typical Savings | |---|---| | Optimize for sheet sizes | 15-25% material cost | | Use appropriate thickness | 30-40% material cost | | Add corner radii | 10-20% cutting time | | Standardize parts | 5-15% volume discount | | Submit clean DXF files | 1-2 days faster |
